From Pilot Run to Mass Production: Small Appliance Quality Control
An approved T1 or T2 sample confirms that the product can meet the agreed design and functional requirements. The next challenge is making the same product consistently across a complete production order.
At Chaozhou Tongheng Technology Co., Ltd., we normally produce a pilot-run batch before full production. The pilot products then undergo approximately 3–5 days of aging testing. This process often reveals issues that cannot be identified during a short inspection of one or two samples.
Finding an issue during the pilot run does not mean that product development has failed. The purpose of the pilot run is to identify and correct potential problems before they affect the full order.

What Must Be Confirmed Before the Pilot Run?
The pilot run should follow the final approved product condition. If the reference documents are incomplete, it becomes difficult to decide whether a production unit is correct.

An approved sample alone is not enough. The sample, BOM, drawings and production instructions must describe the same product.
What Is a Pilot Run?
A pilot run is a limited production batch made with the intended molds, materials, assembly sequence and inspection methods. It verifies questions that cannot be answered by a single engineering sample:

Can the product and accessories be packed correctly?
The pilot run is therefore both a product check and a production-process check.
Why We Perform a 3–5-Day Aging Test
After the pilot batch is assembled, the products are placed on the aging-test equipment for approximately 3–5 days. The operating method and inspection items are defined according to the product and project requirements.

For a fan product, the aging test may reveal intermittent or time-related issues such as:

The applicable checks change with the product. A humidifier may also require atomization, sealing, water-level protection and leakage checks. An aroma diffuser may require operating-cycle and fragrance-output checks.
The 3–5-day pilot-run aging test is intended to identify early production and component problems. It does not replace regulatory safety testing, certification testing or a complete product lifetime test.
What Happens When the Aging Test Finds a Problem?
It is common for a pilot-run aging test to reveal issues that were not visible during a short sample inspection. The important point is how each issue is recorded, corrected and verified.

For example, abnormal fan noise may come from the motor, blade balance, structural interference or assembly position. Replacing one failed unit without analyzing the cause is not sufficient if the same issue could appear across the production batch.
If an important structural, electrical or component issue is found, full production should not be expanded until the correction has passed the required verification.
When Can the Pilot Run Move to Mass Production?

Minor issues should also be handled according to the agreed quality standard. Approval should be based on defined criteria rather than a general comment that the batch “looks acceptable.”
Quality Control During Mass Production
After the pilot run is approved, quality control continues throughout mass production.

Specified basic operating checks may be performed on each unit, while dimensions, appearance, performance and packaging can be inspected according to the confirmed quality plan. Critical safety or functional problems require immediate isolation and investigation; other issues are handled according to the agreed inspection standard.
How Long Does Pilot Run and Mass Production Take?
For a clearly defined small appliance order, pilot production, aging, correction, mass production and final inspection normally require approximately 15–20 working days.
The pilot-run aging test itself normally takes approximately 3–5 days. The complete schedule depends on:

If an important issue is found, allowing time for correction and verification is safer than moving an unresolved problem into the full production order.

Is a pilot run still necessary after T1 or T2 approval?
Yes. T1 or T2 confirms the sample condition. The pilot run verifies whether that condition can be reproduced with formal materials and the actual production process.
Are all mass-production units aged for 3–5 days?
The 3–5-day test described here applies to the pilot-run batch. Mass-production testing follows the inspection plan agreed for the product and order.
Find Problems Before They Reach the Full Order
Quality control does not begin with the final shipment inspection. It starts by aligning the approved sample and production documents, continues through the pilot run and aging test, and remains active throughout mass production and packaging.
The purpose of a pilot run is not to prove that no problems exist. It is to find and correct potential problems before they affect the complete production order.
